Volvo 960 / S90 / V90 door panel removal
960-series door panels are often upholstered with softer material and their fastening is somewhat more sophisticated than basic 900-series panels. Exercise caution so old plastic parts do not crack.
1. Door opener handle frame
The first step is to remove the plastic frame around the interior handle: Use a small chisel-tip screwdriver or plastic pry tool. Gently pry the frame from one end and ease it out of its clips.
2. Grab handle hidden screws
Most of the panel's support is in the grab handle, which has two screws inside: Look into the grab handle's recess (pocket). There is a plastic flap/cover plate. Pry the flap open from a small notch at the top with a chisel. This reveals 2 Torx screws (usually size T25 or T30). Unscrew them completely.
3. Bottom white clips
Unlike the 940 model where clips are rotated, 960 clips are pulled out: The bottom edge of the door panel has 3 white plastic clips. They are slightly recessed in the door panel's groove. Use a small chisel or hook and pull the clips straight down out of their positions.
4. Removing the door panel from the door
Once the screws and bottom clips are removed, the panel is held only by snap buttons ("poppers") along the edges: Grab the bottom corner of the door panel and start pulling it toward you gently. Warning: In cold weather plastic poppers break extremely easily. Do the work in a warm shop. The panel opens like a hinge, with the top edge (window seal) acting as the pivot point. When the bottom edge is free, open the panel about 20 degrees and lift the entire panel up so it comes out of the window frame.
5. Electrical connectors
Do not yank the panel far from the door all at once! Disconnect power window and mirror control connectors. Disconnect any door light (interior light) wire from the bottom of the panel. Now the door panel is completely free.
Tips for reinstallation
Popper check: If poppers broke, get new ones before installation so the panel doesn't rattle. Top edge first: In installation, it is critical to push the panel's top edge firmly back into the window trim groove along its entire length before pressing the bottom clips in place. Wiring routing: Make sure electrical wires don't get pinched between the panel and door frame.
