Volvo 400 Series (440, 460, 480) hydraulic headlight adjusters are known for fluid leaks over time. However, the system can be refilled and resealed.
How do you remove the adjuster from the headlight housing?
The adjuster is fastened to the headlight housing with a bayonet mount: Rotate the adjuster approximately 1/4 turn. Carefully pull the adjuster out. The adjuster shaft is connected to the reflector with a ball joint — it comes out by pulling sideways out of its socket.
How do you know if the adjuster is broken or just empty?
Check the adjusters and hose fittings for cracks. The most common leak point is at the base of the air bleed nipple. If you see cracks: Clean the area and seal it with strong adhesive (e.g., super epoxy). If there are no cracks: The system can be refilled without gluing.
How is the hydraulic system refilled?
Refilling requires precision and ideally an assistant. Use glycol as the filling fluid. Preparation: Turn the car's interior adjuster to the extreme position (position 2). Remove the air bleed caps from the adjusters and pull the adjuster shafts fully out. Lock the shafts in the extended position, for example with locking pliers. Bleeding: Blow compressed air into the air bleed holes to ensure the seals are in the correct position. Filling: Use a syringe equipped with a blunt needle. Inject glycol through the air bleed hole. Cooperation: Your assistant should monitor the interior adjuster. When fluid starts coming out of the interior adjuster's air bleed nipple, close it. Finishing: Once the system is full, press the air bleed caps on firmly and release the locked shafts. The shafts will retract slightly inward, which is normal.
How do you know the adjustment is working?
Have your assistant turn the adjuster inside and watch the adjuster shaft movement in the engine bay. Note: The adjuster movement is very small, only a few millimeters, not centimeters. Check at the same time that no fluid is leaking from any connections.
Is repairing the hydraulic system a permanent solution?
The original hydraulic system is prone to failure. If you plan to keep the car longer than one inspection interval, it is recommended to consider building electronic adjusters, as they are more reliable in the long term.
